How do you repair an airbox cover with broken tabs?  The best way is preventive maintenance by using some epoxy that can be bought at your local hardware store, but if the tab is missing there's a way to deal with that too.

air-box-cover-repair03s.jpg (43911 bytes) air-box-cover-repair01s.jpg (43238 bytes)   It's best to deal with these before one gets broken by mixing some epoxy and stuffing it in behind the tabs.  You could conceivably snap the stud off someday I guess, but the tab won't break no matter what.  Typically the tab(s) are already broken off though and the cover is  not useable without both tabs.  Here's a way to repair those with hardware or automotive store parts.  I use a small brass nipple with a serrated end on it which is typically used for a fuel or water line I guess where you're going to clamp a hose to the end of it.  The other end comes in a variety of designs but the best is one with a thin hex head nut style end on it.  

air-box-cover-repair02s.jpg (66885 bytes)  air-box-cover-repair04s.jpg (53751 bytes)   I adjust the clamp to form whatever size circle I need, tape it in place and fill it most of the way with epoxy and then push the brass fitting down in so some will come up the center.  Then fill it up to the top with epoxy and let it dry.   Before you epoxy it on, rough up the fiberglass with some coarse sandpaper just in the area where the epoxy goes so it will stick better. 

air-box-cover-repair05s.jpg (64104 bytes)   I use these plastic adjustable hose clamps to make a nice round fixture to hold the epoxy because they're easy to remove after it dries, but don't ask me where to buy them because I haven't seen any for years.  You could use most anything assuming you can get it back off once the epoxy dries.  Otherwise, it's going to be a permanent part of your airbox.   If the brass fitting sticks out too far you'll need to cut it off once you're done, but I usually save that for last.  Use some silicone spray to lube the rubber these studs fit into while you're working with it.  If the rubber mounts / inserts are hard as many have gotten from age, you may be able to find something similar off a newer bike.  If anyone knows where we can get the rubber inserts please advise and possibly Kawasaki still has them available.


NOTE: On these newer browsers I've noticed that they don't always display my large images in full size when you open an image from the thumbnails.  Once you click the thumbnail and open the larger image, if you 'mouse over' the image you should see a " + " symbol or some other indicator like a box with arrows usually on the bottom right edge of the image.  If you click on the indicator, then the image will expand to it's full size which displays full screen on computers that use a 800 x 600 resolution setting for the monitor.  If you click the indicator again it will go back to the smaller image. Some people use a resolution setting of 1024 x 768 or higher on their monitors and for those users the images will appear smaller than full screen in size.  You can change your monitor settings easily enough if you desire.  Also, the indicator I've noticed is slow to appear even after the image appears to of completely loaded.  The indicator in Netscape seems to be a lot faster to display than the one in Internet Explorer.
